Converted From E40D to ZF5 back to E40D

The truck in my signature was an automatic used for towing a 38’ 5th wheel.

I was disappointed with the performance of the E40D while towing the 5th wheel and convinced myself the truck would perform better with a manual transmission.

In 2008 I bought a wrecked 97CC 4x4 that had a ZF5 and decided to swap out the E40D in my truck. Though it was missing the motor, the donor truck had everything else (wiring harness, PCM, pedal cluster, steering column, etc) to do the conversion the right way.

Because I hate leaving anything to chance, the ZF5 was rebuilt and everything else that was considered a wear item was replaced.

The transmission was rebuilt in Spring of 2009 and sat in my garage (filled with oil) until I installed it in my truck during Summer of 2011.

I really like driving with the manual transmission when the truck is unloaded or just slightly loaded. With the 5th wheel attached it’s a whole different picture. I feel there is to wide a ratio between 1st & 2nd gears making it hard to get the trailer rolling (especially on hills) without a lot of jerking between shifts.

Some could say the problem is that I don’t know how to drive a stick shift……fair enough :rolleyes:. Having owned nothing but manual transmission cars & pickups in the past, I feel I’ve given this setup a fair trial and have decided to convert back to the E40D. I’ve made an appointment in mid-January to have a BTS transmission built for the truck.

If you are interested in converting your OBS truck from an auto to a manual, I have all the parts necessary to do the job. Look at my posting in the “Classifieds” section under "Engine and Drivetrain Items", titled

“All Parts Needed for E40D to ZF5 Conversion”.

The ZF5 transmission is still in my truck. I’m hoping to find someone within driving distance who will be interested in the parts and can come out to drive the truck so they know exactly what they are getting. This truck is not my daily driver, therefore it’s only accumulated 6200 miles since the conversion.

If you live near the Portland, OR area and are interested in this setup, I would be happy to let you test drive and go over all the details of the conversion.

Well I live in Olympia Washington, and might be interested in the deal. I have the E40D right now. I tried looking for your post in the classifieds and couldn't find it. How much you looking to get out of the whole deal?

Not really interested in shipping as I think the only winners would be the shipping company LOL.

Seriously though, it is costing me $325.00 in shipping for my future BTS transmission....and (from what I understand) that is with Brian's discount.

The addtional items that come with the ZF5 would add pretty seriously to the weight factor.

I think I'd prefer to save the hassle of shipping and try to sell to someone local.....or someone who'd be willing to drive to the Portland OR area and pick it up.

NW dieselguy, I currently have a 96 Ccsb powerstroke with the stock e4od that I am wanting to convert over to a zf5. Being that you have experance doing this what were the reasons you had to change the pcm and wiring harness? Also mines 4x4, will I have to get drive shifts from a manual or will mine work. I have the donor truck for mine just looking for the time lol

Main reason for changing the PCM and wiring harness is that I planned to sell the E40D as a complete kit once the ZF5 conversion was complete (man I'm glad that didn't happen)!

You can certainly do the conversion without the wiring harness and PCM swap, but since I had all the parts from the donor truck, why not do it all? Changing out the wiring harness in the engine compartment only took about 2.5 hours and I work realllllly slow. You don't have to do anything under the dash.

As for drive shafts:

In going from the E40D to the ZF5, I had to shorten my front shaft 5.375 inches as the ZF5 is shorter than the E40D which moves the transfer case farther forward. I had to shorten mine, because the donor truck was missing it's front drive shaft.

The rear shaft is a two piece assembly in which the length difference is in the front part with the bearing hanger on it....I used this part from the donor truck. I didn't measure the difference between the front part of the rear drive shafts, but it should be 5.375 inches longer for the ZF5 for reasons mentioned above.

Good luck with the swap. I took my time and really enjoyed digging into the truck....to bad it didn't work out to what I wanted.

It seems that a well built, bullet proof automatic tranny is the way to go for towing. I also have a 38' 5th wheel I haul, but the truck is also my DD. I bought the truck with a recently rebuilt tranny, but I'm almost looking forward to the day when it goes out so I can get one of the BTS trannys.

A ZF6 is a big improvement over the ZF5, the ZF5 is ok with stock-ish size tires and correct gearing for what you are towing. Having towed plenty with all three, including the E4OD, the ZF6 wins hands down. A BTS E4OD will probably serve your needs though.
